Add like half or 1/3rd of the thickness to the patterns edges. That depends on how many pieces you got. Experiment. Also pepakura has an upsizing feature.

Repairing Gideon from last summer for my s/o. I used shitty spraypaint and a yoga mat for the first one and the paint smeared on everything, because i didn't know that basecoating, acrylics and varnish existed. Also heat sealed the whole thing with a blowtorch so it was crusty too. Ordered some eva foam and bought 8mm solid playmats. It works like a charm.
